    excellent walkthrough!
when you tuck, and you helmet is pointed down, is the air rushing through the seem where the visor touches the helmet a problem? I used a soda bottle mounted the same way, but then ducktaped around so i do not have the problem. I am looking at getting a flippable visor though.

I just made one of these aout 10 minutes ago. They are perfect, except mine is a little warped from too much pressure on the shield from my hands >_< Other than mistakes on my part, this walkthrough is perfect!

Well it would at least help with fogging issues. If you are really worried about it, put velcro on the helmet, and on the visor at the top. Block the airflow, and keep the visor more secure.

you do the final molding with your hands? how well does that work? it seems like that technique would cause a lot of deformities and warping in the plastic?

I'm "403", the guy who made this thread and has the PDF visor template available.
If you want me to email you the template, send me your email address. I rarely check Silverfish and don't want to log in to reply to your request.
I only have a medium size template. Small and large helmets use different sizes.

    Thanks.

Put some rubber washers between the vizor and the helmet.

oh ok that makes sense. and yeah as Dumil said, rubber washers. if you have all of the washers and stuff that originally came with the helmet, just use that

Interesting idea. Has anyone tried using boiling water to form polycarbonate?
